1990 240sx ka24et Rebuild Thread

Alright, one of my first posts on here, but I have been doing lots and lots and lots of reading. I would appreciate any insight on my project, both critical and positive.

As a background, I bought this 1990 240sx Hatchback with no knowledge of the 240 scene and even less knowledge of turboed cars. I have grown quite a bit in the year that I have owned the car, due to the fact of the repairs I have made.

With that out of the way... Currently my car has apprx 200,000 miles on it (speedometer and odometer work at random) I bought the car with the turbo setup already on it. Not sure of the exact turbo, it has a Nissan stamp on the side of it, so I assume it might be out of a 300zx? Just a guess.

The car has some serious issues... This past month I have been putting about a gallon of antifreeze in the radiator about every 2 to 3 days. Annoying... and the motor oil turns black after about 2 tanks of gas or apprx 400 miles.

Needless to say, it's time that this ol girl gets a proper rebuild and starts running right.

I have a friend helping me with this rebuild and have the ka24e rebuild video (if anyone wants it... let me know).

I would like to get 300hp out of the car and this is going to be my daily driver.

My main concerns:
1. I don't know what size injectors are in the car, the guy said they were upgraded, but I cant find the sheet that he wrote all the stuff down on
2. The ECU is EPROM chipped, but I want to put a different turbo on the car and am wondering what I need to do to get a proper tune? (I live in South East Idaho and no shops have a dyno / proper Nissan software to tune it that way) So I am open to suggestions in this area
3. It appears to have the stock MAF on the car
4. If I am aiming at 300ish hp... what needs to be 'forged' on the internals. I have read that I should be able to keep my stock rods and crank? Anything else I can keep?

With that being said... I am on about a $2,000ish budget currently, but can fund more in the future if needs be. I am debating on getting the CXRacing turbo kit... yes or no to that idea??!

Another thing I was wondering... can I pull the motor out without taking the transmission with it? Every post i've read shows the tranny coming with it... currently I am writing this during a break we are taking... and the motor might be out later tonight. We have all the wires / hoses / bolts undone to remove the engine besides the motor mounts. We have it unbolted from the transmission too... and just an FYI the stock cooling fan is out of it and so is the radiator so there is a bit of room to work with

Is this possible... and is it ok to do it this way? Thanks

Alright... here is a rough parts list of what I have and what I (think) I need... please feel free to correct me or point me in a better direction:

Parts:
Engine Rebuild Kit (thinking of possibly something like: 1989 1990 Nissan 240SX 2.4L KA24E --ENGINE REBUILD KIT- | eBay
CXRacing Turbo Kit (The one with the manifold and the new T3/T4 turbo - Not the one with the intercooler)
Z32 MAF
ECU Retune / Reflash <---- Please help me here
Thinking of keeping the intercooler I already have
Thinking of keeping the injectors I already have and hopefully can find the brand and size
The car has an upgraded fuel pump, not sure of the brand again, think I will keep it
3" Stainless Exhaust <--- Any recommendations on a muffler that doesn't sound too 'ricey'?
New Radiator and hoses
2 - 12" Electric Cooling Fans

That's the list for now I think... I will get some pictures up later tonight if we get the motor out

the search bar is your friend. from what I know I can tell you that your hopes of hitting 300hp on a 2k budget is probably not going to happen. you have to realize your motor came stock with ~150hp and you are trying to double that, while maintaining DD reliability. as far as what internals will need to be forged....everything. and personally when it comes to turbo setups I don't trust anything but garrett or turbonetics, but that's just me. as far as injectors/ecu/maf and all that you're gonna have to do some research in the KA section. I can tell you that your 2k will be long gone by the time you are ready to boost. I spent 2k on my AMS rebuild kit and labor alone. im sure you could half ass it and get an ebay turbo setup and everything you need for 2k if you wanted but id be surprised if you got 10k miles out of it before she grenades.

and yes it is possible to remove just the motor and not the trans....I was under the assumption this was common knowledge.

ugh. just read your parts you plan to use. you definately need pointing in the right direction.

step 1. locate ebay.com
step 2. block your browser from this site permanently

as far as exhaust goes, the cheaper the exhaust the more ricey they sound. get a name brand setup like HKS, APEXi, Reinhard, or something similar. if you buy ebay garbage later down the road you WILL replace it. if you want you can PM me and ill give you a list of sites/vendors who carry quality parts.

Wow... pretty anti eBay I see... Ok, well I will look into what you mentioned and appreciate the response and I will be PMing you later to get some more information...

I dont know yet... I plan on having the head and everything gone through as part of the process... I havent got to tearing it down quite yet, but I will update the pics and the thread when I get there (hopefully tomorrow I can start)

Also... If anyone had any links to a good solid head gasket for the ka24e... PLEASE let me know... Cometic doesn't have them on their site and I can only find them for the dohc... Thanks ahead of time

Tear Down

Alright, got the motor mostly stripped down yesterday. Here are some pictures, please let me know if anything looks out of the ordinary...

Here is how the turbo is getting it's oil... looks like its leaking quite a bit

The valves dont appear to be the right color... too much heat? Or am I missing something?

2 of my injectors are like this... are these parts easily available? Or am I looking at replacing all the injectors? I wish I knew the brand of these, but I think they are 450cc...

And YES this is how I found the oil pickup filter, I didnt put that on there... I have no idea how oil was being moved when it was this clogged with sludge / debris

My .02, I'd change your injectors all-together. Since you don't know what size they are, either get oem ones or a slightly bigger size and re-flash the ECU. Having oil in the intake manifold is normal, but it looks like yours is a bit excessive.

I haven't torn apart too many engines, but that's what I would suggest.

Well while my wife was playing tennis last night.. I was shopping on Craigslist for a bit and came across a guy trying to sell / part out a 1996 Infiniti G20t... It's the touring model so it has the SR20DE motor and all black leather interior. I mainly bought the car to get the front leather bucket seats to put in my 240...

So if anyone needs any parts off a Infiniti G20t... let me know.. I think it's the same as the Nissan Sentra? Correct me if I'm wrong please... But the motor runs good! Transmission feels like it needs a new clutch and it wont go into 5th gear, but shifts good otherwise with no grinding or anything... drove it 20 miles home with no issues... no overheating, the heater and AC work good... but PM me if interested...

cool build dude, lookin forward to more updates.

get the cxracing kit and try it out for us, lol. i think they have been doing alot of revisions since when they got all of the bad reviews, but more recently have actually turned into a decent kit. why wouldn't you just rebuild the turbo you have and stick with what you got tho? save you more money for a good tune and rebuild

A couple reasons why I'm leaning away from rebuilding the turbo is 1. I dont know the specs of the turbo (it's stamped Nissan) but I know nothing other than that... 2. As ghetto as this guy has put this car together makes me want to replace everything I touch. If I got a penny for each zip tie I've taken off this car, I could buy an SR20 by now... it's kinda sickening... 3. I want a turbo that I know will work and I know the specs on so I can get my ECU tuned properly. I live in South East Idaho... There isn't a Dyno / Nissan Tuner within about 5+ hours of driving... so my options for tuning are limited...

If you have another idea... I would be up to listen...

The dash is shot... I am considering doing a minimalist clean up of the dash... any ideas on a somewhat easy way to make the dash look good without putting the original back in??

Also.. I want to replace the stock cluster with individual gauges... does anyone have a link to the pinouts of the cluster and how to go about doing that?? That would be awesome!

ah i understand about just wanting to start new. i just noticed the manifold, thats pretty ghetto, but hell i guess it worked for a while. as for a cxracing kit, you would probably be better of just piecing something together imo. i wouldn't mind trying it out, but for the price, you could easily put together a better kit, just would take a little searching.

Damn that motor was all kinds of jacked haha

For the turbo, what are the numbers? Is it a T2 or T3? Its most likely a turbo off the sr20 or rb20

For your dash, you can have it flocked. It gives it that suede look and you wont have to worry about cracks so much

And I wish I wouldve seen this thread a little earlier. I would have mentioned to you to remove the butterflies from the lower intake(assuming you haven't done so already)

What was your total machine shop bill? What all did they do?? Did you end up getting all new internals?

I DID remove the secondary butterflies before the rebuild began, thanks for the thought tho!

As far as the total machine shop bill... My wife was pissed at me by the way... but it came out to about $1,200. I had the block hot tanked and bored over, I had the head totally rebuilt with all new OEM parts and he had to take a little off of it cause of a very small amount of warp, and I know that raises compression, but not enough for me to worry I don't think... Got a complete OEM internals kit, had the shop order the pistons to fit the slightly larger bore and press them in. I got the crank turned and mic'd... new cam... new timing kit... and then it was up to me to put it all together... I almost wish I would've had the shop take it apart and put it all back together for me, but I learned a lot, so I'm not too pissed :)

Thanks for the support for you all... I only have a few more things to order before I get her fired up! Quick question that I hope someone can answer for me... I got the ECU tuned with all my parts in mind... I know I need to get a wideband to monitor things, but do I NEED to get anything else to tune with? Assuming the tune is good... I dont need a SFAC or anything do I? This is my first turboed car, my first attempt at an engine rebuild... so be nice please...

I also am planning on taking all the emissions off... Hence the butterfly removal... all the extra vacuums that run down the middle of the motor... trying to make this as clean as I can on a very tight budget...

Parts Left to Order:
Z32 MAF
Exhaust
Downpipe
Rebuild my Injectors (they are DSM 440cc and I have the resistors inline so they are good to go once rebuilt)
Misc Piping / Couplers to fit to my Intercooler Already in Place
